Why Forklifts Are Dangerous

A loaded forklift weighs 4,000-5,000 kg and stops slower than a car. In busy warehouses with narrow aisles, blind corners, and mixed pedestrian/vehicle traffic, collisions are predictable. The US OSHA reports 85 forklift fatalities and 34,900 serious injuries per year.

Four-Layer Protection

Operator authentication: RFID card or PIN required before the forklift starts. Only trained, authorized operators can use the machine. The system logs who operated which forklift and when.

Zone-based speed limiters: Indoor positioning (UWB or BLE beacons) defines zones. Loading dock: 15 km/h max. Pedestrian crossing: 5 km/h max. Storage aisle: 10 km/h max. The forklift's speed limit adjusts automatically as it moves between zones.

Proximity detection: UWB tags on forklifts and wearable tags on pedestrians. When two tags get within 3 meters, both the forklift operator and the pedestrian receive an alert (visual + audio). Sub-meter accuracy prevents false alarms.

Impact detection: Accelerometer on the forklift detects impacts. Every collision event — even minor ones the operator doesn't report — is logged with timestamp, location, speed, and operator ID.
